What the hell? I wasn't, nor really ever, am talking to you J.
I've taken TL headlights apart four times times on three separate occasions. Never had a leak. I don't know what to tell you but that's just how it is.
And did I say issues? No. Although the one mentioned got resolved, on it's on, after a week. And was also a lot more technical / difficult than anything you've ever done to your lights.

Is it better to have more butyl in the turn signal corner than the rest of the channel? I think that's where my problem is

I've never had a leak, period. Hot weather, rain, cold weather, snow, nothing. Why would you continue on when you knew you didn't get all the stock clips clipped? Do it right the first time.
And screw using the stock butyl. Clear those channels and start fresh. Get it hotter in the oven for longer. Put it back in several times as you go around the edges and seal. And as mentioned, use clamps all the way around.
I've never understood how successful modders have such issues with this mod.

You want as much butyl as you can without it seeping where it isn't suppose to.
When done, go around the edges where the two halves meet and put down a bead of clear silicone. Use your finger to smear it flat.
Follow the DIYs. The only thing I like to do differently is bake hotter for longer, put it in several times as I work on them, and the silicone tip mentioned.

Yeah I definitely regret not clearing the channel the first time and only using a little bit of new butyl, but I want to paint something else anyways so I guess it worked out that they leaked. Just a learning experience that's all. I might do the silicone, but depending on how tight my seal is, I might not bother.

IF I ever wanted to go back and do like a ZKW-r swap, or any modification, is the silicone going to make it difficult to separate? Or does it dry to a rubber texture?

If you insist on being a pussay.. A pot of hot water, a scraper and a towel. Hot water to melt of ice, towel dry residue, scrape off whatever ices back up on the windshield.
I saw some dumbass hit his wipers on the fwy today.. except he must have hit the juice because I saw overspray. Shit iced over immediately, he freaked the fuck out.
