this is the second time i did it... changed the egr twice, took a pipe cleaner and went to town, 3 cans of carb cleaner, and a bottle of seafoam, and compressed air... and the check engine light came on again.

Ugh! I have the same issue but idk why my light is on.ima check it friday ...i cleaned my nasty egr passage
you say pipe cleaner
you need to be running a wire coat hanger or welding rod thru the LENGTH of the intake manifold
not just the little opening of the egr port to cyl,,
every one of those,
plus all the way from the holes under the valve- to the opposite end of manifold
and the ones on block side of manifold too

EGR cleaning: a wire rod run the length of the intake manifold, from the 2 ports under the valve all the way to the opposite end
Must remove intake manifold from engine to do this job,,no way around that
NOTE!!! codes can fool you!- they are clues, not diagnoses in themself
a cat code may be other things
Have a muffler shop test it ---they ck temp and flow pressure
Dont just ask for replacement,,tell them cel and codes,,whats their professional opinion?

Seafoam!
I did the manifold clean out and installed the stainless tube as per the factory update.
Got the code again a few weeks later. Did the Seafoam induction clean out and now I get the code about once a quarter. Pull vacuum hose, Seafoam and I am good again for 3-4 months. Also works well for 'Catalytic Converter Below Threshold' code.

took it apart again tonight... this thing was clogged again just as much as it was the first time i did it... this time a little oil was also in the intake manifold... is there anyway to prevent this from happening over and over again.. i dont feel like cleaning this thing evey 3 months... waste of an hour of my life
Get an Oil Catch Can into the Breather Tube or Delete It (Breather Filter) This is where the Oil Enters the Manifold....

when are you going to use a wire coat hanger run thru the length of the manifold,,
or do you plan to keep screwing around with a pipe cleaner?
spray carb cleaner in- left soften crud- poke poke poke poke spray spray poke poke spray
repeat as needed
you should be good for 75kmiles (less for 99s) after the cleaning is done right
clean or replace the PCV valve,,we all need to by now
a little oil in top of manifold is normal and hurts nothing

Ok, this thread is getting somewhat confusing with all the suggestions and advice flying around. Just to clarify, you have 2 codes currently correct?
1. EGR flow insufficient
2. Catalyst below efficiency/threshold (p0420)
I'm pretty certain that if you're having to clean EGR ports so frequently, you're not having an issue with carbon deposits...it's possibly something else clogging these passages. You said you noticed oil in the passages? This could be the problem here. Maybe you have an issue with something like your PCV system causing the intake to draw in oil and clogging the ports. It could be other issues but this seems more likely than any other possibility. Also, in the event excessive oil is entering the intake somewhere, I'm quite certain it's making into the combustion chambers eventually making its way into the exhaust and getting trapped in the catalytic converter. Of course this is all speculation and more or less an idea of what sort of "domino effect" could be happening causing multiple symptoms but all stemming from one issue.
What about anything else you've noticed on the engine that's out of the ordinary or abnormal? Like smoke from the exhaust, abnormal oil consumption, reduced engine power, fuel mileage worsening, etc...???

Better than Seafoam, RXP is the best cleaning agent I have ever used and with regular use you will not need to remove/clean the intake.
