I've seen a few around that have used gutter gard and stainless mesh. You need...
1. A dremell w/ disk edge cutting tool and fine grinding/shaping tool for plastic.
2. sand paper of various mid high grit grades 600 to 1000
3. Primer and paint of your choice of color and clear coat if desired.
4. Fiber glass or epoxy plastic resin.
5. Rubber gloves and resin knife
6. An idea of what you want it to look like.
It is basicaly a matter of cutting the grille to the opening shape you want. Then using resin, build it up to hold the mesh. Then it becomes a matter of detail Sanding and shaping the resin areas and securing the mesh. Then paint that motha and mount it back in place. Be prepared to take your time... this is not an overnighter. This may take a week if it is done correctly to allow for resin and paint drying times.
