Mine kicks in at almost 1/6th from empty, and this is after driving 420 miles. But I can still get another 20 to 30 miles out of the car without it reaching the empty line.
I've only done this once or twice, when I got too lazy to fill up at the border and drove all the way from Vancouver to Seattle on half a tank of gas.
Filled up about 15 gallons at the end of the trip.

I get about 22 mpg right now (I do a lot of city driving and I have 3 certifications from Bondurant....I like to "drive"). The light comes on for US cars at 4 gallons remaining. For me, that gives me 70 miles to play with and be safe for normal driving around town. I usually fill up about 15.2-15.5 gallons at 340 miles on the trip meter. I basically fill up when the needle crosses the line at the bottom of the gauge. I've never let it hit the E.

Same for what toto too said: I haven't ever burned any fuel pump, so I assume it's not a critical factor. Anyways, can you imagine the danger if a fuel pump overheated in a gas tank? Manufacturers could not take such a risk, so it can't really be an issue.

The light comes on between 12 and 14 gallons used, which leaves anywhere from 3 to 5 gallons in the tank. I typically fill up around 13 gallons when the light comes on. I'm sure that's what most people run into.

Oh, and about the fire possibility due to overheating, I don't have to Google about it, I'm convinced it's nonsense. I just have a hard time believing the pump is cooled by the gas.

All I have to go on is what the mechanic told me. But he's a friend of mine and a mechanic that I trust to be straight with me so I have no reason to doubt him. I guess if your mind is made up about this then that's your choice and there's nothing more for me to say. But, hey, I could be wrong so I would urge others to research this for yourselves before you make a choice that could cost big bucks down the road.
